Xf 5.0 dealer says cracked piston!

Agreed, Seems like a lost cause to get the dealer to cover even the parts but its worth a shot. I could keep their PR person pretty busy suppressing negative reviews.. So the machinist took off .004 from the head would yoh use a 2 or 3 layer head gasket?

I went for Cometic head gaskets after having the heads resurfaced, here:

Ac compressor comes out the bottom and all work done underneath except hooking up the charging machine.
Also on your normally aspirated engine you see that bathtub intake bottom, anything of consequential weight goes there and stays in a good layer of oil.

Wouldn't they have taken out all the intake piping from the top to access the accessory belts and tensioners? That's where something could have been dropped in the intake.

Why did he remove material from the head? Did he say it was warped? Shouldn't have done that unless it was warped. If it was warped, why was it warped? Did you or a previous owner overheat the engine previously?

lets say they did although thats more work. You have to drop the under tray and then the tensioner and compressor are easily accessable. But the throttle body has a closed blade and short throat so you can easily see anything, washer, socket, etc, and again if it did it would fall down in the oil at the bottom of the intake and sit there. I personally wouldnt go from the top for 2 reasons.
1 more work and not needed when the tensioner is so easily reached underneath
2 anything i can do to avoid taking off the intake tubes that are crack prone with age i like to avoid to save a customer money if avoidable

Depends on how much material was removed. I had the heads on mine resurfaced before refitting - they were measured within spec so not warped, but with these newer multi-layer steel gaskets they're really sensitive to imperfections/scratches etc in the mating surfaces and I found it nearly impossible to get the surfaces of the head remotely clean of old gasket material and just general scum, so it seemed like the best choice.
