pab18, let me look at the drawings to confirm a few things and we will be able to get you hooked up. On a side note, what year car are we looking at here just to make sure we are looking at the correct diagrams as there were minor changes wiring wise made to the car over the years.
From the sounds of things, should be a fairly easy thing to fix. Sounding like separate issues between the low beams and the high beams. But, we will get it figured out.

I still suspect fuse as that deal where the main beam works only with the switched pulled in is just like the problem I had. Difference is that my dip beams still worked. There is a dip beam relay in the fuse box in the engine compartment that could use a check.
Have you searched the X type forum? I put in a seach term of "headlight fuse" and got over 50 threads back that mention headlights along with fuses. That's over 50 just in the X Type forum. I bet someone has seen and solved your problem already. There is also a thread that discusses headlight circuit troubleshooting. Good luck!

i have identified fuse f 67 has problem its blows even without the head light switch on
it also controls the battery back up sounder , transit relay, auxiliary vacuum pump control if any one help tell me where any of theses are then i could try disconnecting each one in turn thanks to all for advice paul

pab, well, lets see if we can narrow things down a little bit for you. First we are going to try removing a few relays and seeing if we can eliminate a bunch of wiring from your list of possible problems. You will need to start with removing relay R8 and R9 from the engine fuse box. I would also unplug the security sounder of the car (passenger corner of the dash for your car, tucked up in there). I would then re-install the fuse (5 amp only). Does the fuse blow now? If yes, then let me know and we will take you from there. If it doesn't, install relay R8 back into its slot. Did the fuse blow now? If yes, then you have a problem with your TCM or the relay for the TCM is bad (use relay R9 in place of R8 after installing a new fuse and seeing if the fuse blows now, if no, bad relay, replace the relay that was originally R8). If R8 did not blow the fuse, install relay R9. Like before, if the fuse blows, use relay R8 in R9's spot and see if a new fuse blows now.
If you can get both of those relays installed and the fuse does not blow, then odds are it is the sounder that is bad. You can confirm things by connecting up the sounder and seeing if the fuse blows.
It is possible that relay R9 (dip/low beam headlights) has failed internally and now it is trying to power the headlights even with the headlight switch in the off position which is more power than the fuse is allowed to handle, causing it to fail. But, you should catch this above.

P.S. For those attempting to help, he has a 2002-early 2004 car.

hi chris thank you very much for your advice it was the sounder unit and it was located inside front right hand side as u look at car wheel arch by fog light has you said
