Sounds like a bad bulb connector to me too. Remove the connector and put a new one on. If that doesn't fix it, then you are looking at a wiring problem with either the power wire feeding the headlight (if only 1 headlight is doing it, then you are looking at the wiring between the fuse box and the headlight) or with the ground wire for the headlight.

jaguar has connectors jsut for this, 1 fits the bulb 1 is smaller spade terminal to fit the tab that serves as a ground right next to the opening for the bulb. but go to the dealer for it remembering that the part guy can adjust the price to a more REAL figure for thatt part... ie they dont cost $3-4 and theyre purple, if the parts guy thinks you have 4 eyes as for someone on the back counter that deals with these type parts for techs all the time

have you checked the ground connection to make sure there is no corrosion on it? maybe just a piece a steel wool to that part may work?

Redjagsport, did you pull that bulb out yet? I did and sure enough it's melted right into the socket. Nearest jag dealer parts dept, over the phone, claims there is no separate connector available.

Brutal, are you suggesting connecting brown and yellow wires directly to the H1 bulb and what? Which to where? Yellow wire is power and Brown is ground?

Before you do any repair here you need to make sure you know which
wire is 12 volts and which is gound. Once you get that right, you
crimp on a female spade terminal to both wires. If you look at the
socket you took the bulb out of, you will see what looks like a male
spade terminal where the 2 wire spring clip hold the bulb in. That is
where you want to connect the ground wire. (It would be better if
you could solder the wire right to this terminal.) The other female
terminal plugs onto the bulband then youput the bulb back in the
socket. The terminal on the bulb socket may be an odd size so you
may have to buy and assortment of femalecrimp on terminals. When
I get to it, I am just going to solder the ground wire. I already bought
ceramicfemale connectors for the 12 volt wire.

Thanks JagXV6, I see exactly what you are talking about and that was my first inclination. Yellow wire should be the 12 volt as the brown also runs to the signal light as a common ground. But I'll check it out first. I have the perfect size of female spade connector but it is encased in plastic and I'm worried it would melt. Had the same thought about soldering the ground.

Anyone want to confirm the wiring colors?

Finding an H1 bulb holder/socket/terminal is proving to be difficult.

I forgot to add that my X is a US model that had to be reprogrammed for Daytime Running Lights for importation into Canada. I suspect that with the low beams on all the time, the connector can't take the heat build up and that's why it melts around the bulb.

Glad to be of help!

Couple of things to add. First off, make sure you are using a 55watt H1 bulb.
You can get 100Watt H1 bulbs too but they are not the correct ones to use
and will add more heat! Stock bulbs are 55watt. As far as the crimp on connectors
you have, you can cut the plastic off the connectors before using them. That way
there will be nothing to melt. You could also get all metal ones but you may have to look
around for them. The other problem you run into with just plain spade connectors
is the 12v is now exposed. Not a huge problem but if the connector should vibrate off
it could ground out.

I got my connetors from here: http://superlumination.com/connectors.htmThey were $4.50
each and look like this:

I looked high and low and could not find a stock style replacement connector.

So...my nearest dealerships are 90 mile s north of me and 90 miles south. I decided to visit the south location after getting nowhere with the parts guy at the north location. What a tool the service advisor was. I explained what had happened, showed him the melted H1 holder and he said there is no fix, but the parts area could order me a complete harness. I asked to talk to a tech to show him what we had been discussing doing and was told that I couldn't because the tech couldn't offer a different opnion thanreplacing the harness. He wouldn't even let me talk to one. He did agree with the heat build up caused by daytime running lights. Said that when they set up the DTRL you are supposed to take the back covers off so heat disipates. I said, "you should install better connectors rather than leave the covers off". He said "Bye, and thanks for coming to Jaguar Calgary"

Anyways, George @ Engel Imports has come through again. He says thereIS a fix with special spade connectors. $6.00 a set. I ordered up two so I can do the other side.

You can probably hit your local junk yard and find a newer ford vehicle and cut the part out you need.

It really isn't a big problem and should take all of 15 min to fix.

If you don't have a crimping tool you will need to get oneabout $8 @ RadioShack.
Unclip the bulb and cut the connector off leaving enough wire so you can tell which
color wire goes to the center of the connector and which goes to the outside of the
connector. The wire going to the center of the connector is 12 volts and the other is
groundnote the color of the wires. Strip back the two wires you cut the connector
off of and crimp on 2 new female terminals. Attach the ground wire to the male spade
on the headlight assembly and the 12v to a new 55 watt H1 bulb. Insert the bulb back
in the headlight assembly and clip it back in place. Turn on the headlight to test it.
The only "critical" step is making sure you know which wire is which and it is not hard
to figure out. Worst case is if you get them backward you will blow the headlight fuse.

If you can't do this, look up an Automotive electric shop and have them do ityou don't
need a dealer to do it.

OK, so it took me 20 min to fix! Wicked tight in
there any not much slack in the wire to get a crimp
tool in there but I finally got it done.

My car is a 2002 US Model. It was my left side
low beam that was giving my the problemthe
one near the battery. When I cut the old melted
conector off, the 12volt wire was BLACK with a
YELLOW stripe. The ground was a solid BLACK wire.

Hopefully the connectors stay tight enough so the problem
does not return. I ended up just using a crimp on femalespade
connector on the ground rather than soldering it. I used
a butt splice to put the ceramic connector on the 12volt
wire.
