transfer case
I just rebuilt my tranfer case and got it back into the car. Its back on the road baby!
Anyway heres the deal, I had to make a tool to get a shroud/cover over top of the transfer case to get it out (took about 6 hours total to get the t-case out of the car).
After I had the t-case on the workbench, I determined that there was only about a 1/2 cup of burnt gearlube left in the case. The lack of lube caused one of the tapered roller bearings to fail (CR-0499 and race).
After a week on the computer there was only one place that I was able to locate this bearing, the other bearings (32204C bearing and race, HM88510 race (2 each), HM88542 bearing and HM88547 bearing) were all avalibe through local bearing shops. I contacted Patrick Seager at Seager Engineering and was able to get a complete set of bearings and a pinion seal.http://myworld.ebay.com/seager-engineering
I reassembled the T-case and installed it in the car w/Royal purple gearl lube. I have been driving it now for a week and have yet to have any noise, or problem.
The whole job cost me under $600.

Sounds like an awesome job you did on your transfer case.
Itd be great if you had done a write up on it with pics and info such as you have supplied. It sounds like it would have been a great addition to the FAQ section.

From what I have read and seen, the two tapered roller bearings are on the output to the rear driveshaft.
I also had my case apart 2 weeks ago and found one of my bearing (the inner one) was 1/2 dead. I need to replace it soon.
How did you determine how much to tighten the nut for the rear flange. The instructions that I have talk about carefully measuring the torque to turn the shaft as you tighten the nut. There is a crush tube in there also, did you replace that?
Lastly, depending on how all that goes together, there is a shim between the flange and the TC housing, that makes sure the gears mesh properly.
Let me know what you learned about all this.

My bad bearing (closest to the output pinion) was the "CR-0499 and race", the cage was all but gone and the needles fell out as I took the case halves apart. The "CR-0499 and race" was the only bearing that Icould not find locally, even by dimensions.
I did not replace the crush sleeve, but was careful to tighten the nut as I was turning the shaft. The thrust washer was left in place when I replaced the pinion seal.
As far as I can tell, by talking to bearing maker (NTN North America) the CR-0499 and race were a limited run in Japan and was no longer a valid part number for North America.... I found the CR-0499 and race by Googling the bearing # and found Seager Eng. on the internet. He had a listing on E-bay UK for a Jaguar/Mondel transfer case bearing overhaul kit. The kit contained the bearings that I listed and the pinion seal. The shipping was a little pricy, but Mr. Seager sent it to me via the lowest price possible; therefore saving me well over $2,500 then having a shop do the job for me.
That is, if there was a Jaguar service center here in Alaska! LOL...
