Exhaust leaking near the connection between catalytic converter and exhaust manifold
Hi all,
Since I bought my 05 XJ8 4.2 NA LWB in last Aug I started having the smell of exhaust around the car. After scratching my head and doing loads of research, I took my car to the garage today, raised it up on the platform and checked it together with the engineer. After spending a long time to search, we were able to find the leak which is near the connecting point between the right side catalytic converter and the exhaust manifold. The enginner told me that it could be the gasket between the two parts leaking.
However, after doing some research at home, I didn't find any diagram listing the gasket between the catalytic converter and the exhaust manifold. However, I am now suspecting the leak is from the EGR hose gasket.
May I know if there is any gasket between the exhaust manifold and the catalytic converter? And is it common that the EGR hose gasket leaks on our cars?

There is no gasket between the exhaust manifold and catalytic converter.
There is a metal gasket at the end of the egr pipe, both ends I believe.
The egr pipe could be cracked as I believe there are two types one of which is easily broken as it is so thin.
If the exhaust can be moved by hand at the catalytic converter then try tightening the two bolts that hold the catalytic converter to the manifold.
Maybe a crack or something else all together.
Are you getting any error codes thrown?

Thanks for the reply. So far I don't have any error codes. However, we found the leak by using some thin paper, and the leak is actually quite serious that every time when I apply the throttle, I can hear some noise.
May I know if I have to replace the EGR hose, for the upper connection, do I have to remove the intake manifold?

Have a look at the above. The last picture shows my EGR pipe and it is the thicker one.
If this is what you have you should not have to replace it unless it is really cracked which is rare.
Access to this pipe is difficult and I had to remove the whole cabin air filter box to get at it and you really do not want to round the bolt heads when getting them out.
I re-used the metal gasket, which you are not supposed to do, but I did with no ill effects. I did "bend" it out a bit to something like its original uncompressed state. I think I did both that way at either end of the pipe.
You do not have to remove the intake manifold.

Hi, thanks for the picture and I now have some idea of the pipe how it looks. Since the exhaust leaking on my car is on the right hand side, I think I don't have to remove the filter box in case I really have to replace the pipe. So I guess the largest chance is that the lower EGR gasket is leaking caused by a loose stud or nut? Hopefully the garage can fix it for me when my EGR gasket arrives.
If it is the exhaust manifold leaking, I have to look for a used one then....
