I can't get my belt back on. 98 conv. I had to replace alternator. I had trouble getting belt off. Then the tensioner pulley bolt broke. Had to pry pulley off to finish getting belt off. Couldn.t get bolt remnant out. Had to buy new assy. New assy on. I got the lever tool all the way over. not even close. I don't want to break this tensioner also. Belt correct length 91.5 inches. Compared a new one I have. Same.I know what the service info says, but is there something I don't know or some special trick to this? I thought I remember replacing a belt a while ago and didn't have near this trouble.

I assume you have rechecked the belt location "map" as the installation can be confusing.
When I did this recently I also had difficulty in reinstalling. Checked new belt against the old, checked the belt map and applied creative cursing. After a few more minutes of frustration I realized my long ratchet used to release the pulley tension was hitting against a component in the engine bay. It was hard to see as I was pulling from the opposite side of the car to get leverage with one hand. Found a shallow socket for proper clearance and it went on first time with minimal effort.
It's worth checking to see if you really have hit the maximum release point as there is limited line of sight while doing this.

On my wife's 2006 XK8, replacing the serpentine belt is so much easier if I remove the radiator fan assembly first. The additional working room with that assembly out of the way makes all the difference....
Ill agree with double checking the belt routing. Also make sure the belt is actually in the pulleys. Also I think there is a bolt or something at the bottom of the engine that the belt can get caught on. Just something to check. Also make sure your new tensioner assembly is actually in the proper location

I checked diameter of pulley ribs on orig alternator i have on other engine. Rebuilt unit pulley is more that 1/4 inch bigger. Not much different, but doesn't help. I"m going to swap pulleys. I"m also looking for a slightly longer belt.

Final update. Got the belt on. That slight difference in diameter was enough. Got belt on with little effort. When getting rebuilt alternators, watch out for what pulley is on it.

Best to have your factory alternator refurbished with the proper Denso kit rather than take a chance on an aftermarket one. I did that in July 2018 and no charging issues since. Replaced the factory serpentine belt at the same time....
started car. only ran for a few seconds. remembered to reattach air box. started and ran fine for a minute, then check engine light comes on, tach fluctuates, trans error lights up, then restricted performance. Then it stalls. WTF?What did i do?
i disconnected battery. Next day hooked up battery, ran ok except check engine light and variance in charging voltage. Maybe bad connection or bad regulator or brushes.I have spare rebuilt unit. I'll swap, see if it's better.
